Well I have had the power resistor fail on my brand new SD3.
Has anyone ever looked into using a cartridge heater(used in real commercial and industrial thermal systems).
Found some from Sunelectric.
3.1mm Diameter and 12.7mm long 15watts are 24V for only 32$
Now I know it is 24V, but it is a real heater not a re-purposed resistor.
Yes, they are used by some people on the forum. They are more expensive than a resistor by two orders of magnitude. These are the compromises that have to be made to get the SD3 to the price point it's at - save $30 a dozen or so times in the design and it adds up.
Be cautious using heaters over 20w or so. 40w cartridge heaters can put the PEEK/PTFE at >600C if they fail on, and that would certainly be toxic outgassing.thermal decomposition territory.
I get the price point thing, but I also want something that works and stays working.

If I cannot find a better fit anyone want to join on a group buy of these rods from Sun? We will need an external heater driver that will supply 20v(that voltage makes the mini heater rod 10watt).
Qu-bd sell the 24V 40W cartridge used in their extruders for about $13. I can't post the link, but look in store dot qu-bd dot com in the extruders, parts category.

You'll struggle to get enough heat with a 10w heater. I don't think you could maintain 190C, even.

They have 12v and 24v versions of that 40w heater. Not sure if the dimensions are correct to fit the SD block, but you could just swap to their hotend assembly. You could run the 24v heater at 15-16v and be in the ballpark. Couple it with a $7 laptop power supply from ebay and you'd be in decent shape for that route.

My current hot end uses two power resistors in the one block and heat very fast. Took the photos yesterday of the build for an upcoming guide.

Because my heater resistor broke very soon too, I spent some time looking for a suitable replacement and I think I have found a resistor that fits in the Solidoodle hot end (5mm hole) and has the necessary values: AC03000006808JAC00. It's a 6.8 ohm, 3watt resistor with 4.8mm diameter. There's also a 5.6 ohm version AC03000005608JAC00. I wonder if there's an upside to one or the other?
Anyway, I ordered 10 of the 6.8 ohm and will report back if that's a suitable replacement for the stock resistor.
I have a ceramic hot end coming with a 40w cartridge heater. Is that too much for the factory heater wiring? I was just going to swap it for the one now. Would I have to change anything besides the themistor table?
Got my 40 watt cartridge heat hooked up and it works fine. A bit long to fit in, but wrapped it in the ceramic tape. A bit hot. I manually ramp up the temp it to warm it up so it does not overshoot to much.
It does seam a bit overkill as it runs at only approx 30% when printing.
Have you done any tests on how fast you can sustain filament through it? although I guess that could eat up a lot of filament in a hurry 
I will see how fast I can get it to go soon. I sped up some prints by using the sliders. From stock speeds having the sliders set at 140% speed and 140% flow I was stripping the abs filament(heat was up to 210C).
Any headway on this?
I am designing a different hot end for my Ultimaker and really want to switch from the single large cartridge heater, to 2 smaller heaters that will run on the original power supply circuit.
Any suggestions?

In the not to distant future I'm going to be selling them at a price of around £12 - £14 GBP + P&P (which would obviously vary depending on where in the world you are). (price depends on whether you want a thermistor or if you already have one that you'll re-use)
I'm going to provide these with meter long tails on them rather than put a plug on them, meaning you can either trim the tails and recycle your existing plugs, or just take the connections straight to the mainboard.
When I say not too distant future I mean I need to spend a little more time standing at the drill press, and polishing machines, I made the one in that thread with a hand drill and it lacks precision that the batch I'm currently making does have.
When I've completed a batch to sell I'll put a thread in the classified section, but if I could get an idea of interest in this thread that'd be great.
incidentally, £12 includes the aluminium block, threaded to fit an M6 rod (which also fits the solidoode)
which is drilled to hold a 6mm heater cartridge. (installed and secured in place with screws
includes a heater cartridge that's 36 - 40W (as said above easily enough for this machine and runs at less than half duty)
includes the hole drilled for the thermistor,
with a second hole drilled and tapped for the thermistor to be secured, (you'll need to see the thread to see the holding arrangement.
as stated I plan to just leave a 1meter/1yard tail on the heater
£14 includes all of the above and a thermistor also with a meter long tail.
all assembled and ready to use.
