So what would cause such wear on the idler gear and how do I fix it ? There was somewhere a mod that showed how to insert a bearing http://voltivo.com/forum/davinci-hwmods … -and-idler but are there any better options ?

The printer had trouble feeding the filament so I borrowed the idler gear from my second Davinci 1.0 that has the circles not round issue. When I will fix it I would also like to fix the idler gear (list grows)

Looks to me like it mounting shaft is too small. This is causing it to tilt slightly while it rubs on the the base of the shaft.  Or they made the hole to big. If the shaft it the problem it will do the same thing to the other one.

I ordered the bearings off Ebait and will see how it goes once I do the mod...
