Its creating a kind of tab external to the model, i presume its meant to snap off but its spoiling the external surface.

Its entirely differently behaved to the <1.0RC versions...

I would be very surprised if with slic3r 1.0RC3 you still needed manual support structures...

So I've given up... So how do I best design a support structure? Do I need to use say minimum wall thickness of 0.42?

Any pointers would be great? Its mainly for horizontal overhangs. I have tried to design most cutouts running through my model to have a 45 degree pitch on the roofs to avoid requiring support but some parts this is just not possible.
