The bolts should be able to be fully tightened. Are you using the proper spacers? You should have a set of laser cut spacers plus the 1" nylon spacers between the flanges.

What makes you think the heater is failing?

It sounds like you might have a bad power supply. This is easy to test - just check the voltage at the motor terminals while it is running.

I had to loosen the bolts significantly, otherwise these horrible noised came from the unit.

The heater seems to be failing.

Definite speed differences when the PID is on or not, which is affecting the thickness of the filament.

Got pissed and decided to shelve it for month.

Probably doesn't matter either way.

EDIT: In retrospect I think it is better that it is assembled so the bolt head of the flange assembly is on the inside of the Kit Enclosure so that the thread ends of the other side of the bolt help keep the hopper from potentially spinning.

You shouldn't need to apply a wrench to the barrel to correct for twist, ever.

If the barrel tightens during operation, you pull the 4 bolts out and rotate the barrel/flange together 90 degrees.

Of course, this means you can only get the cut in the barrel within 45 degrees of vertical, but that's not a problem - it will still feed fine.

Oh, and there is not a "lock wash" (I assume you mean lock washer) anywhere in the kit. There are three parts at play here: Shaft collar with set screw, thrust bearing, and white nylon spacer.

The set screw/thrust bearing/nylon spacer stack is reversed. The instructions specifically say:

1.) Loosen setscrew in shaft collar. Assemble feed screw by sliding collar all the way up. Tighten set screw.
2.) Slide thrust bearing onto auger, then white nylon bushing
3.) Slide flange onto auger, with curved side facing out.

So the shaft collar (the part with the set screw in the side, since you have to loosen it!) slides on first.
The thrust bearing goes on.
Then the white nylon bushing.
Then the flange.

Try it again and upload more pictures.
